TrailForge turns pickup trucks into backcountry expedition rigs. A handful of warranty returns all pointed at the same culprit: a wiring harness that worked itself loose and buzzed against the frame after a few thousand miles of washboard road.

A rattle that became a warranty line item

TrailForge is a small shop with an outsized reputation among overlanders. Their upfits add lighting, winches, and auxiliary power, which means a lot of added wiring routed along frame rails that see constant vibration.

The zip-tie-and-adhesive-clip approach they'd inherited held up fine on pavement. Off-road, the plastic clips fatigued, the harness sagged, and it started slapping the frame — an annoying rattle that, worse, was slowly abrading the loom's outer jacket. Left alone, that's a short waiting to happen.

Why the fix had to be a metal part

TrailForge tried heavier plastic clips and doubled up on ties, but nothing survived the vibration spectrum their trucks actually see. They needed a clip that could take permanent spring load, shrug off temperature swings, and never chew through wire insulation.

That's a stamping problem. We quoted a spring-stainless cable retention clip built to grip the loom under constant tension and mount to an existing frame hole.

The part we built

The clip is stamped from 0.8mm 301 stainless — chosen for its spring temper and corrosion resistance in a road-salt environment — and held to ±0.08mm so the grip diameter is consistent across every part. Every clip is tumbled to round over the edges, so there's no burr left anywhere near the harness jacket.

Because it's a stamped part with maintained tooling, TrailForge can order in the volumes a small upfitter actually uses and still get identical clips run to run.

The result

The rattle complaints stopped. In durability testing on their shaker rig, the stainless clip held the harness put through the full vibration profile without loosening, and the tumbled edges eliminated the chafing that had been the real safety concern.

For a shop whose brand is built on trucks that don't fail in the middle of nowhere, turning a recurring warranty return into a non-issue was worth far more than the few cents per clip it cost.

“Our whole pitch is that the truck won't let you down. A ten-cent clip was undermining that. Now it just holds.”
